An asphalt driveway resurfacing calculator finds the milling, overlay asphalt, tack coat, crack sealant, and sealcoat needed to resurface an EXISTING asphalt driveway — a genuinely different job from building a new one, since the existing pavement stays in place as the structural base.

This calculator computes material quantities only. It does not diagnose whether milling is needed, verify the condition of the base/subgrade under the existing pavement, or evaluate drainage adequacy.

Why resurfacing is structured differently from a new driveway build:

  • No aggregate base course — the existing pavement stays in place as the structural base, unlike a new driveway's compacted-and-built-up base
  • Milling (optional) removes the worn top layer of the existing surface before overlay, restoring elevation/drainage — modeled with its own removal tonnage, no waste allowance since nothing is wasted tearing out pavement
  • The tack coat bonding the overlay to the existing surface is always included, at a higher RESIDUAL asphalt rate when milling is done — then converted to purchasable emulsion product gallons using your selected emulsion's residual content, since the commonly-cited gal/sq yd figures describe residual asphalt, not the emulsion product itself
  • Crack sealing (optional) is sized from your entered crack length — applied well in advance of the overlay for suitable cracks, never after, with timing confirmed against your paving contractor
  • No subgrade-separation geotextile fabric or edging — both are new-base-construction or original-build concerns that don't apply to resurfacing an already-built driveway. Asphalt Resurfacing Calculator Formula: How Is It Determined?

Milling, overlay, tack coat, crack sealing, and sealcoat are each calculated using their own real construction logic, then combined into one material takeoff.

Step 1 — Milling (Optional)

Volume = Area x Milling Depth

Weight = Volume x Standard HMA Density

Informational removal quantity only, for disposal/hauling planning — no waste allowance applies, since nothing is wasted tearing out existing pavement. Commonly needed whenever rut depth exceeds about 1/2 in, or drainage/elevation correction is needed.

Step 2 — Overlay

Volume = Area x Overlay Depth

Weight = Volume x Mix Density x (1 + 8% waste)

No compaction allowance — overlay tonnage is calculated directly from the target COMPACTED thickness, since it's compacted by roller while still hot during paving, matching the sibling Asphalt Driveway Calculator's convention.

Step 3 — Tack Coat (Always Included)

Residual Rate = 0.07 gal/sq yd if milled, else 0.05 gal/sq yd

Residual Gallons = (Area / 9) x Residual Rate

Product Gallons = (Residual Gallons / Emulsion Residual Content) x (1 + 10% waste)

Bonds the overlay to the existing (or milled) surface — required whether or not milling is done. FHWA identifies the commonly-cited 0.04-0.09 gal/sq yd tack coat figures as RESIDUAL asphalt content, not purchasable emulsion product — emulsion is only partly asphalt (the rest is water), so the residual target is divided by the selected emulsion's residual content (undiluted ~65%, 1:1 diluted ~32.5%) to get actual product gallons to order. FHWA discourages diluting emulsion in the field, so the diluted option assumes a blend ordered pre-diluted from your supplier, priced per gallon of that delivered blend — not concentrate you dilute yourself.

Step 4 — Crack Sealing & Sealcoat (Optional)

Sealcoat Gallons = (Area x Coats) / 80 sq ft per gallon

Crack sealant (off by default) uses the conservative end of the commonly-cited 80-100 linear ft/gallon coverage range, for suitable (isolated/transverse) cracks sealed well in advance of paving.
